Plasma Cutter Leaving a Wide, Messy Cut? Check Your Consumables First

Plasma cutter still cuts, but the cut looks like shit? Big ugly line, heaps of crap hanging underneath, rough edge, and it feels like the torch has gone all over the place?

Before you start blaming the whole machine, I’d be looking at the consumables first.

A lot of these bigger imported cutters will still slice through steel even when the tip and electrode are already half buggered. That’s what catches people out. The machine still fires, so you assume the consumables must be fine. Meanwhile the cut gets wider, rougher and messier because the arc coming out of the torch isn’t tight anymore.

First thing: look at the nozzle before you blame anything else

The first thing I’d be looking at is the nozzle tip. On a lot of these bigger generic cutters, that tip can be half flogged out and the machine will still keep going, but the cut quality drops away fast.

The little hole in the end of the tip is there to keep the arc tight and pointed where it’s supposed to go. Once that hole starts wearing out, the cut gets fatter and uglier. That’s where you start getting a wider kerf. Kerf just means the width of the cut.

You’ll often get away with it on thinner steel and think everything’s sweet. Then you go to cut something thicker and it turns to shit in a hurry.

Sometimes the tip will be obviously rooted. Other times it still looks “not too bad” at a quick glance, but it’s worn just enough to make the machine cut like a dog.

If the hole in the nozzle isn’t nice and clean and round anymore, or it looks burnt, chewed out or out-of-shape, I wouldn’t expect a tidy cut out of it.

And if you’re running one of those larger imported machines with a P80-style torch, this is one of the first things I’d be checking. Once that tip starts opening up, the machine might still slice through light stuff just fine, but the thicker the steel gets, the more obvious the problem usually becomes.

Don’t just check the tip — the electrode can be just as rooted

The other bit people forget about is the electrode. They’ll pull the tip off, have a quick look, maybe even throw a new tip in, and never bother checking the electrode sitting behind it.

That’s a mistake, because the electrode cops a hiding too. As it wears, you get a little crater forming in the end of it, and once that gets too deep the torch can start cutting like crap even if it still fires up and still goes through the steel.

Same sort of story as the tip really. On thinner stuff, you’ll often get away with it and think everything’s probably fine. Then you go to cut something thicker and it starts playing up properly.

And while you’re there, make sure the electrode is actually tight. I’ve seen that before too. It looks like it’s in properly, but it’s really only finger-tight.

Then you put power through it, it starts vibrating, and the cut turns to shit almost straight away. It doesn’t take much.

So if you’ve got the torch apart, don’t just look at the end of the electrode for wear. Make sure it’s actually done up properly as well. Give it a nip up with the little spanner or whatever tool came with the torch. I’ve seen blokes muck around for half a day chasing bad cut quality and all it was was a slightly loose electrode.

Bad air will make good consumables look bad

Bad air will make a plasma cutter cut like crap even if the tip and electrode are fine. And a lot of the time, especially in smaller sheds, the problem is pretty simple — the compressor just isn’t up to it.

A lot of these bigger plasma cutters want a fair bit of air. If you’re trying to run one off a compressor that’s too small, or one that can’t keep up once you’re actually cutting, the cut quality can go downhill pretty quickly.

You might get away with it on thin stuff or short cuts, but once you start leaning on it a bit harder, the machine starts showing it.

Then there’s wet air, which is another good way to make a decent setup behave badly. Bigger workshop compressors can be bad for that if there’s no proper water trap setup or the tank’s full of moisture.

If you’re pumping wet, dirty air through the torch, don’t expect the cut to stay tidy for long.

The other one is just plain not enough pressure. Some of these bigger machines want to be run up around 100 psi, and if you’re well under that, it absolutely makes a difference. The thicker the steel you’re cutting, the more it matters, because the machine has to blow all that molten crap out of the cut as it goes.

And here’s another one that catches people out — power.

If you’ve got the plasma cutter going, the compressor kicks in, and suddenly you trip all the breakers in the workshop, well there’s your answer. You’re underpowered for running both at once.

If you’re running a decent-sized compressor and a decent-sized plasma cutter together, you want a decent amount of power there. Otherwise one of them starts dragging the other one down, or the whole lot just trips out.

Once the consumables, air and power side of things are sorted, the next thing I’d be looking at is how you’re actually using the torch. Because plasma cutting isn’t just point it at the steel and hope for the best.

Stand-off just means the gap between the tip of the torch and the steel. Nothing fancy. It’s just how far off the plate you’re holding it while you cut.

Get that wrong and the cut can turn to shit pretty quickly.

If you’re holding the torch too high off the steel, the cut can start getting wider, rougher and messier. If you’re jamming it hard into the plate all the time, that’s not great either.

And if you’re dragging the torch around like a caveman with no real consistency, you’re making life harder for yourself before the machine even gets a chance.

Plasma cutting does take a bit of feel. You’ve got to learn how fast to move, how high to hold the torch, what angle to start on, and how the cut should actually sound and look when it’s going right.

I’d say plasma cutting is maybe 60% machine, air, consumables and settings — and the other 40% is just feel.

You learn pretty quickly what works and what doesn’t. You also learn pretty quickly not to start at the wrong bloody angle and have hot crap come back up at your face, because most of us only need to do that once.

Thin sheet will let you get away with a lot more. Thicker steel won’t. Once you start cutting heavier stuff, bad stand-off, dragging the torch badly, starting at the wrong angle, or moving too rough all starts showing up in the cut.

What I’d check before buying more plasma consumables

If your plasma cutter is leaving a wide, ugly cut, I wouldn’t just jump online and order more consumables straight away. Sometimes it is the tip and electrode. Sometimes it isn’t.

This is the rough order I’d check things in before buying anything.

1. Pull the torch apart and look at the tip properly

Don’t just glance at it and say “yeah looks alright.” Look at the hole in the end of the nozzle. If it’s burnt, chewed out, no longer round, or just looks rooted, that’s your first clue.

2. Check the electrode as well, not just the tip

If the electrode has a decent crater in the end of it, change it. And while you’re there, make sure the bloody thing is actually tight. Not finger-tight. Properly tight.

3. Ask yourself if the machine only goes to shit on thicker steel

If it still cuts thinner stuff alright but turns ugly as soon as you start cutting thicker plate, that usually tells you something. Worn consumables, weak air supply, low pressure and bad technique all start showing up more once you lean on the machine a bit harder.

4. Check your air supply before you blame the torch

Is the compressor actually big enough? Is it keeping up once you’re halfway through a longer cut? Is the pressure where the machine wants it? Is the air wet?

If the air side of things is rubbish, the cut usually will be too.

5. Make sure your workshop power isn’t half the problem

If the plasma cutter is running, the compressor kicks in, and suddenly you’re flicking breakers, you’ve probably found one of your problems.

6. Have a look at your stand-off and how you’re actually using the torch

If you’re holding the torch too high, jamming it into the steel, or dragging it around like a caveman, don’t expect a tidy cut.

Plasma cutting does take a bit of feel, and sometimes the problem isn’t the machine at all — it’s just the bloke holding it.

7. Only then would I start throwing new consumables at it

If the tip’s worn, the electrode’s worn, or both are looking rough, then yes — replace them. If you’re running a P80-style torch, you can grab P80 plasma torch consumables here.

But before you order parts, make sure you actually know what torch you’ve got. A lot of these bigger imported machines get called “80 amp plasma cutters” or “100 amp plasma cutters” as if that tells you what consumables they take. It doesn’t.

And just quietly — once you get the hang of plasma cutting, it’s bloody good fun

I’ve been plasma cutting for a long time now — probably 15 or 20 years on and off — and once you get the hang of it, it’s bloody awesome.

You still need a grinder, of course. But once you get used to plasma cutting, you start reaching for the plasma cutter a hell of a lot more often.

You start cutting all sorts of shapes, brackets and bits and pieces you probably didn’t even need in the first place. But because you can, you do it anyway. That’s half the fun of it.

So if your cut quality has gone to crap, don’t just chuck the machine in the corner and give up on it. Most of the time it’s something pretty fixable — worn consumables, bad air, low pressure, crap power, or just a bit of torch technique that needs sorting.

Get those things right, and a plasma cutter is one of the handiest tools in the shed.
